FlushMaster: Plastic Mold Injection, Marine Testing, and Quality Excellence

Project Details

Timeline: 2022

A Boating Revolution With An Industry Quality Makeover

Our partnership with SeaMule culminated brilliantly with their latest product, The FlushMaster. While Product Prints hadn’t been involved from the inception of the FlushMaster design, we were instrumental during the quality control and validation phases. The SeaMule team was insistent on resolving potential warranty issues before the product’s launch, ensuring meticulous execution.

Optimized Material Selection and Plastic Injection Mold Design

We may not have been involved in the initial design before the tooling was cut, but the design changes implemented transformed this project into a robust plastic injection molded brick house. These changes utilized all necessary design techniques from both internal and external plumbing assembly, to brass inserts for secure fastener strategies. The plumbing, constructed from strengthened, glass-filled PA6 for increased durability, alongside the exterior ASA shell with additives to reduce discoloration and cracking from prolonged sun and salt exposure, demonstrates optimized material selection for this application. The draft angles were modified to a minimum 0.5 degree to facilitate smooth mold cavity extraction, while ribs were incorporated to enhance strength, maintaining nearly the same thickness as the parent material to mitigate unsightly deformation from shrinkage. An integral part of the rigorous validation process was assessing failure torques, especially when perfecting seals to prevent leaks. A few components, like the hose intake, initially failed at the identified red line. However, significant investment and effort from the SeaMule team ensured that failure was virtually eliminated during both the usage and construction phases. This outboard flushing unit truly stands as a BRICK HOUSE in design and functionality.

150% Safety Factor in Outboard Flushing

Many companies prioritize immediate profits, rushing products to the market, often at the expense of quality. However, this wasn’t the path chosen by SeaMule for FlushMaster. When Product Prints was brought on board, it signified an investment in the product’s quality. Drawing from the quality control playbook of Cadillac and Corvette, we redefined the quality standards of the supply chain. End-of-line testing now guarantees a minimum pressure tolerance of 120 PSI, which is a 150% safety factor from the highest garden hose pressure. This was achieved through optimized o-ring engagement design, precise torque specifications, and component redesigns. In the often laid-back marine industry, our rigorous approach was seen as innovative, and it was heartening to witness SeaMule embracing our methodologies.

All The Quality Updates Were Documented For Successful Implementation Overseas

Our meticulous documentation and testing criteria necessitated an adjustment in the culture of overseas manufacturing. Despite the inevitable disagreements and tensions, the outcome justified the process: impeccable O-ring seals, well-sealed electronics, premium screens nearing military specifications, and rigorous saltwater testing that earned an IP67 approval rating. After enduring over two years on Florida boat docks in saltwater conditions, the durability of FlushMaster is undeniable.

The Consumer Pain Point Focus for the Win!

The FlushMaster was a quality triumph and the folks at SeaMule supported every step of the way. It took extra work and longer days but this was a team win. After component fractures, tooling changes, and material changes, This product went from classic development testing to production finish in a 6 month marathon with fantastic communication from our overseas counterparts. Some might be skeptically view an overseas-produced water management system, anticipating leaks or subpar materials. But SeaMule aimed higher and we raised their quality standards bar, which they took across their portfolio. Addressing pain points like end-of-day boat care, the SeaMule team sought to revolutionize the marine industry. There were initial challenges, which required scrutinizing every component then lead to conceptualizing more novel accessories – stay tuned for those!
